After adopting Redzone’s Connected Workforce Solution and ChampionAI, Sauder Woodworking shows how real-time AI can change the way manufacturers manage production.
A 19-minute process now takes just 84 seconds
Sauder Woodworking, the largest North American supplier to IKEA, has become an early power user of ChampionAI, an agentic AI layer from Redzone. The company reduced its average production changeover time by 93% and increased productivity by about 40% during its first year on the platform.
Sauder introduced all four Redzone Connected Workforce modules within a year, beginning at the facility that produces its IKEA lines. At the start, a value-stream study found that changeovers took an average of 19 minutes. During a recent plant visit, one complete changeover was completed in just one minute and 24 seconds.
What changed when managers stopped waiting for yesterday’s reports?
ChampionAI is now used throughout the day to give Sauder’s leaders immediate visibility into plant performance. Instead of reviewing reports from the previous day or week, managers can ask the AI agent what is happening on the production floor and where problems are emerging.
“In real time, I can ask the AI agent what’s going on, or what my biggest issues are, if I can’t see it myself, I can ask the agent to report it back to me.” said Dan Sauder, EVP and Chief Product and Strategy Officer at Sauder.
ChampionAI learns from frontline activity and established operational practices, helping teams identify issues and act on them while production is still underway.
Real-time feedback is changing performance
Before Redzone, Sauder supervisors largely relied on historical reports to understand production performance. Today, employees can see how they are performing during the shift, giving them an opportunity to respond immediately.
“There’s a certain level of improvement that you just will see when you tell people how they’re doing in real time,” said Marion Kessler, VP of Operational Excellence and Continuous Improvement at Sauder. That approach contributed to the company’s nearly 40% productivity improvement in its first year. Sauder also now generates three times as many improvement ideas as it did when suggestions were recorded on paper.
The financial results make the case even stronger
A Nucleus Research study calculated a 665% ROI and a seven-month payback period. The deployment was also linked to about $3 million in lower inventory carrying costs, $400,000 in annual maintenance savings and a 76% reduction in e-commerce out-of-stock units.
In the pilot area, overall equipment effectiveness rose from around 50% to more than 70%. Sauder’s results point to a broader shift in ERP and manufacturing technology. AI is moving beyond reporting what happened and helping teams understand what is actually required now.
As Business Fortune notes more manufacturers link ERP data, frontline activity and AI agents so the next stage could see production decisions become faster more predictive and increasingly driven by real-time insight, than historical reports.
